Thanks Clint. I know we're a little odd cause we use metric by default in our shop, so I would like to get a nice round number for the flycut, like 0.3mm instead of 0.254mm.

Maybe it has to do with the profile touching the bottom of the pocket
Maybe you could try drawing the model so it stops .2mm off the bottom of the pocket, then just add .2mm to the daylight value of the modelling tool at the machine.

Just a heads up: sheet yield numbers become inaccurate when adding a voided area on a sheet, as shown in example below

Our favorite method is to use additional part clearance, and leave a skin before final outline, although I plead guilty to adhesive and nails as well. But hands? Really?? Not sure I have the guts to hold down a small part by hand with a router bit spinning at 20000RPM within a few inches of my hand.

I can confirm this morning that it is the latest update to Profile Modeler that has caused the issue for us. I rolled back to v2.6, and the model turns out perfect.
