Thomas,
What version of THM are you on? First suggestion is to go to Control Options, Communications, and Check for Updates. Current version is 9.2.2. If you don't have internet connection at machine you can go here http://www.thermwood.com/updates_qcore.htm, download it onto a flash drive and move it to the machine.
There's a possibility its something going on in the PLC and it is updated with the machine update.

Thomas,
With the latest version installed, most likely the PLC was replaced with the install. The hardest part is finding a repeatable situation. And as you said its difficult to replicate the issue. If you can (and I know it will be hard) keep track of steps in the back of your mind as you are doing it. Sometimes its not even keeping track of steps, its just being entirely there while doing it, rather than doing it by habit. It could be anything from how you start a program to cancelling to do something else to come back to it.
