Over the past few jobs our dados and tenons have gotten very tight, to the point we had to use clamps to pull them together. We have changed no setting in Ecabs, what settings at the machine would effect this?
When tools get dull, they compress the wood fibers instead of cutting them. After the cut is made, the fibers spring back. Thus dadoes end up slightly smaller, and tongues slightly wider.
Check Controll nesting to make sure that you are set to conventional cut direction, climb cutting will cause diflction in the bit. This problem compounds as the bit becomes Dull. Second check your cut through, if it seems that your cut through doesn't quite match what you have set in controll nesting there may be an issue with your measuring device. I have had a similar problem and discovered that the arm on the measuring system was slightly off square to the machine, this may only affect your surfacing cutter because of it's large diameter and it being three wings. If you measure the surfacer multiple times turning it slightly between measurements you should see the daylight values change. Thickness of material will not affect the fit of the tennon as everything is referanced from the table.

All these are great suggestions. I think it could be any or all of the above. For this exact reason we don't use re-sharpened bits on the machine anymore. I've had the pleasure of sending out a bunch of KD furniture that the guys cut with resharpened bits and did not reset on machine. The phone rang off the hook for a couple days... and we learned our lesson very quickly. Keep your tooling sharp, we've learned it is not worth the cost and hassle with assembly and all the other problems that will ripple through the system.

Yeah, having RTA holes cut slightly small with re-sharpened bits is not good. That happened on a job done for me with $120/sheet plywood. Fortunately it was a small job and we were able to correct the problem the old fashioned way with a hand drill.

This will only work with programs that use a G41/G42 code to activate the radius comp. When code is generated it is written as a centerline cut. The G42/G41, when called, looks at the tool being used, sees what diameter it is by looking at the tool table, then compensates half the diameter.
